From Design to Delivery: What to Expect from a Bespoke Packaging Project

Choosing the right packaging involves much more than finding a box that is approximately the correct size. Every product has different dimensions, weights, vulnerable areas and transportation requirements. The packaging must account for these factors to provide reliable protection without unnecessary materials.

Here is what you can expect when starting a bespoke packaging project with our team.

Stage One: Initial Consultation and Product Analysis

Stage Two: Selecting Suitable Packaging Materials

Material selection is based on the level and type of protection the product requires. Different materials offer varying combinations of cushioning, flexibility, rigidity, durability, and presentation.

Nomafoam

Nomafoam is a resilient polyethylene cushioning foam available in various profiles, shapes and densities. It can be cut, shaped and fabricated to create edge protection, corners and internal fitments. Its flexibility and efficient manufacturing process make it suitable for numerous protective applications.

Polyurethane

Polyurethane is lightweight, soft and flexible. It can provide gentle cushioning for lighter, fragile, or delicate products and is also useful when several components need to be securely contained in a single package.

Polystyrene

Expanded Polystyrene is lightweight, rigid and easy to cut or shape. It can be used to produce blocks, supports and protective fitments that provide structural protection while adding relatively little weight to the finished package.

Polyethylene

Polyethylene provides resilient, non-abrasive protection with strong impact resistance. Its durability makes it particularly suitable for demanding applications and reusable, multi-trip packaging.

The internal material can be combined with made-to-measure Corrugated Packaging Boxes. We can supply cartons in different board weights, thicknesses and FEFCO styles, with plain or printed finishes.

Stage Three: Developing the CAD Design

Once we have assessed the product and selected suitable materials, the project moves into the design stage.

Using precision CAD software, we create a packaging design based on the product’s measurements and protection requirements. The design can incorporate accurately positioned recesses, compartments, edge protection and cushioning around vulnerable areas.

The outer box and internal fitment can also be developed as a complete unit. Designing these elements together helps us match the carton’s strength to the performance of the internal protection. This reduces the risk of the packaging being either under-specified or unnecessarily expensive.

Stage Four: Creating and Assessing the Prototype

Before progressing to full production, a prototype can be created to assess the proposed design.

Prototyping allows us to check the fit, shock absorption, functionality and overall presentation of the packaging. It also allows the customer to handle the packaging and confirm that it is practical for their packing process.

If changes are required, the CAD design can be adjusted before manufacturing begins. This might involve refining a recess, increasing support around a vulnerable area or modifying the carton dimensions.

Resolving these details during prototyping helps minimise costly changes once the project reaches full production.

Stage Five: Approval and Manufacture

Once the prototype and specification have been approved, the Bespoke Packaging moves into manufacture.

Our in-house production capabilities include CNC cutting, profiling, lamination and other conversion methods. The selected processes depend on the material, design, required quantity and complexity of the packaging.

Manufacturing from an approved design helps provide consistency across the order. Each fitment should hold the product in the intended position, helping businesses establish a repeatable packing procedure and reduce variation between shipments.

Printed Corrugated Packaging Boxes and Printed Packaging Tape can also be incorporated where branding, identification or handling information is required.

Stage Six: Completing the Packaging System

A bespoke insert and carton may form the core of the design, but additional materials are sometimes needed to prepare products for storage or dispatch.

Alongside custom-manufactured packaging, we supply everyday products including Packaging Tape, Printed Packaging Tape, Pallet Wrap and Bubble Wrap. These materials can help seal cartons, protect surfaces, cushion irregular shapes and stabilise palletised loads.

Stage Seven: Delivery and Ongoing Support
